The Quest for Efficiency and Style
Many homeowners face the challenge of finding energy-efficient doors that align with their desired aesthetics. While European high-performance doors are readily available, they often come with a modern appearance. Our clients, however, sought a door that would blend seamlessly with their farmhouse style. Thus, we embarked on a mission - to construct attractive entry doors that rival the efficiency of the best-performing units on the market, using locally available materials.
A Door of Unmatched Performance and Beauty
The doors we created are a masterpiece of craftsmanship. These 3-1/2-in.-thick R-10 doors are built from salvaged cherry lumber, filled with 2-in. rigid-mineral-wool insulation, and feature triple-pane low-e glass. We meticulously installed the doors in custom-built jambs with double-weatherstripping, ensuring airtightness. To complete the ensemble, we equipped each door with top-quality hardware.
Aesthetics and Performance Drive Design
Choosing between inset and overlay doors was our first challenge. Inset doors, commonly used in the United States, swing into the frame and rest on a stop. On the other hand, overlay doors close onto the frame, providing a tighter seal. While overlay doors require specialized hinges, we opted for inset doors, enhanced their airtightness with an additional layer of weatherstripping.
The weatherstripping choice played a crucial role in achieving optimal efficiency. We selected silicone flipper seals from Research Conservation Technology for the head and side jambs. These seals accommodate the seasonal movement of wood doors, making them easy to close. To seal the door to its bluestone threshold, we added a brushed sweep at the bottom.

Performance Hinges on Installation
Proper installation is key to harnessing the full potential of a high-performance door. We meticulously assembled the doors and jambs in the shop to simplify the installation process. Special attention was given to insulation and air-sealing during installation to ensure no air leaks compromise the doors' efficiency. Structural screws securely fastened the door frame to the jack studs, while taped door frames and canned spray foam provided airtightness.

A Heavy Door in a Thick Wall
The home's exterior insulation required wide jambs, making two-part jambs with a hidden joint the ideal solution. The soft silicone weatherstripping on the applied stop ensures airtightness while enabling smooth door closure. The careful taping of the jambs to the water-resistive barrier further prevents air infiltration.
Fasten the jambs, install the stop, slip in the jamb extension, and install the casing.
Building an Insulated Wood Door
The door's construction involved meticulous craftsmanship to ensure both durability and efficiency. Un-glued tongue-and-groove joints allow the door to move with temperature and humidity changes. Gaskets and an air barrier on the backside of the front panel ensure airtightness and watertightness. Stub-tenon joints secure the rails and stiles, while the arched top adds character to the door.
